If someone has knee and ankle issues, can they pray seated in a chair, and is their prayer considered valid? Additionally, how should they perform Sujood while sitting in the chair?

It depends in what he can do and he can not do. He is responsible to do everything which he can in his Salah, like standing (Qiyaam). If he is unable to do Rukoo’ or Sojood, then he sit in a chair and do whatever he can. While sitting in a chair, Sojood is on a table in front of him, or he can take the Turbah (Mohr) in his hand and put his forehead on it.

If I mistakenly perform a Qada prayer as a regular Salah, do I need to redo it with the Qada intention?

Qadha prayer is in fact just like a regular Salah with intention of Qadha. Intention is in your heart and you don't need to pronounce it or mention it on your tongue. When you performed the Qadha prayer, you were aware that it is a Qadha prayer for the sake of Allah. This is enough.

For years, I mistakenly prayed my Salah by reciting Surah Al-Fatiha and Surah Al-Ikhlas in the 4th Rakah instead of Subhanallah walhamdulillah. Does this mean my prayers are invalid, and do I need to redo them?

Your Prayers are valid and you don't need to redo them because you did not know the rule. No onward, you need to recite in the third and forth Rak'at either one time Sura Al-Hamd or Tasbeehat Arab's three times., then one time ASTAGHFIRULLAH.

If I arrive at work before Fajr while fasting and can't pray due to a busy morning, can I perform my Fajr Qada prayer later with my Dhuhr and Asr prayers? Will my fast still be valid in that case?

You would definitely have enough time in your busy morning, while being awake, to take a 2 minute break and fast. If your employer does not allow it, remove yoursel from this job.

It is a major sin to deliberately not pray, and all the blessings and positivity will be taken away and drained from you if you were to intentionally not pray and take it lightly.
